Selection & Basics of Tube Processing

Tube Tools for Heat Exchangers, Condensers, and Industrial Piping Systems

Tube tools are specialized tube processing tools for the assembly, repair, and maintenance of heat exchangers, condensers, boiler systems, and industrial piping systems. The hyTool range includes tube expanders for various tube diameters and wall thicknesses, boiler tube expanders, tube rolling tools, testing equipment, and tools for controlled tube cutting.

Which tube tool is needed for which job?

First, it is crucial to determine which work step needs to be performed. Then, the tool is selected based on the tube dimensions and the respective installation situation.

Task Suitable Tool Typical Application
Expanding tubes into tube sheets Tube Expander Heat exchangers, condensers, evaporators, and tube bundles
Expanding boiler tubes Boiler Tube Expander Steam boilers, industrial boilers, and larger boiler tubes
Evenly expanding thin-walled tubes 5-Roll Tube Expander For example, juice preheaters and evaporators in sugar factories
Reaching deeply located tube sheets Long-Reach Tube Expander Applications with large overhangs or hard-to-reach tube sheets
Testing tubes for leaks Vacuum Tube Leak Tester Testing individual tubes in heat exchangers and condensers
Cutting large tubes from the outside External Tube Cutter ECC Pipeline construction, plant engineering, maintenance, and decommissioning
Cutting tubes from the inside with limited external access Internal Tube Cutter ICC Piping and cylindrical components with limited external access

How does a tube expander work?

A tube expander is inserted into the tube. When the mandrel is driven, the rollers are pushed outwards and roll controllably over the inner surface of the tube. This increases the tube diameter in the area of the tube sheet.

The tube is mechanically expanded against the tube sheet bore. The goal is a uniform and reproducible tube-to-tube-sheet joint.

Selecting the right tube expander

A tube expander is not selected solely based on the tube's outer diameter. For correct tool design, several tube and tube sheet dimensions must be considered together.

1
Tube Outer Diameter Determine the nominal dimension or actual outer diameter of the tube.
2
Wall Thickness Specify tube wall in millimeters or BWG to determine the inner area.
3
Tube Sheet Thickness The required rolling length must match the thickness or geometry of the tube sheet.
4
Tube Material Material and application influence tool selection and the required expansion process.

Tube expanders for heat exchangers or boiler tube expanders?

Tube Expanders for Heat Exchangers

Classic tube expanders are used particularly for tubes in heat exchangers, condensers, and similar tube bundles. Selection is made according to tube diameter, wall thickness, tube sheet, and desired rolling length.

Boiler Tube Expanders

Boiler tubes, due to their dimensions, wall thicknesses, and installation situations, place different demands on the tool. For this purpose, specially designed boiler tube expanders are available in various designs and sizes.

3-Roll and 5-Roll Tube Expanders

In addition to classic expander designs, tube expanders with five rollers are available for special applications. Due to the additional number of rollers, the forming force is distributed over more contact points on the tube circumference.

The SB series, for example, is designed for thin-walled tubes in sugar industry applications. The CSB series combines the 5-roll principle with a long-reach design for deeper tube sheets.

Testing Tubes in Heat Exchangers for Leaks

During maintenance and repair work, leaky tubes in a tube bundle must be identified as precisely as possible. With a Vacuum Tube Leak Tester, individual tubes can be tested without having to assess the entire tube bundle simultaneously.

This allows for targeted localization of a problematic tube, followed by a decision on the appropriate repair or replacement measure.

Industrial Tube Cutters for Internal and External Cuts

ECC External Tube Cutter

The ECC is applied to the outside of the tube and performs a concentric circumferential cut. It is suitable for large industrial tubes, pipelines, and cylindrical components.

ICC Internal Tube Cutter

The ICC cuts the tube from the inside out. This design is particularly interesting when the outer diameter is not sufficiently accessible or when the tool, due to its design, must be applied inside the tube.

Securely determining the right tube expander

Especially with tube expanders, the correct size combination is crucial for the work result. Send us your tube data or a technical drawing. We will check which expander series and tool size are suitable for your application.

Inch, BWG, or Millimeter?

No problem. Send us the existing dimensions as they are specified in your drawing or documentation. Inch dimensions and BWG wall thicknesses can also be taken into account for tool selection.

Frequently Asked Questions about Tube Tools and Tube Expanders

What is a tube expander?

A tube expander is a mechanical tool that controllably expands a tube from the inside. Typical applications include tube-to-tube-sheet joints in heat exchangers, condensers, and boiler systems.

What information is needed to select a tube expander?

Particularly important are the tube outer diameter, tube wall thickness or tube inner diameter, tube sheet thickness, tube material, and the desired rolling length. For special installation situations, the available overhang should also be specified.

What does BWG mean for tube expanders?

BWG is a common size specification for tube wall thicknesses. Since the wall thickness affects the inner diameter of the tube, it is crucial for selecting a suitable tube expander.

What is the difference between a tube expander and a boiler tube expander?

Both tools operate on the principle of mechanical tube expansion. However, boiler tube expanders are specially designed for typical dimensions and applications of boiler tubes, while classic tube expanders are often used in heat exchangers and condensers.

When is a 5-roll tube expander useful?

Five rollers distribute the forming force over more contact points on the tube circumference. Special 5-roll series like SB and CSB are therefore used, among other things, for thin-walled tubes and special applications.

What is a Long-Reach Tube Expander?

A Long-Reach tube expander has a greater reach or overhang. It is used when the tube sheet to be worked on cannot be adequately reached with a standard design.

How can you find a leaky tube in a heat exchanger?

A vacuum tube leak tester can be used for targeted testing of individual tubes. This allows problematic tubes to be specifically identified without testing all tubes in the bundle simultaneously.

When is an internal tube cutter used?

An internal tube cutter is useful when a tube is accessible from the inside, but there is not enough space on the outside for an externally mounted cutting tool.

Can hyTool determine the appropriate tube expander based on a drawing?

Yes. Most helpful are tube diameter, wall thickness, tube sheet thickness, tube material, and the relevant installation situation. An existing technical drawing or dimensioned sketch facilitates unambiguous tool selection.

You know the tube data, but not the right expander? Send us the tube diameter, wall thickness, tube sheet thickness, and if possible, a drawing. We will help you select the series, size, and appropriate tool.
